This post is a guide to a very common but often overlooked problem plaguing the VAG group of 2.0 TDI engines. I’ll delve into the symptoms that help identify it, what’s causing it, and how to fix it.

I have a 2014 VV Jetta 2.0 TDI manual. This car had 90,000 kms on ODO when it had its first clutch change and DMF. However, it turned out that the DMF and clutch were faulty. Replaced them again under FNG warranty but same symptoms remained. I’m not going to go deep into the whys and wherefores. That is beyond the scope of this article. All I did to end this painful chapter was invest in a Sachs clutch kit and DMF and all was well.

However, before I installed the Sachs clutch kit and DMF, I noticed another problem. I wasn’t sure if it was the DMF or the clutch, or something completely unrelated. Some of the symptoms are listed below:

Video problem. Note the shuddering or ‘thumping’ when the engine starts and how slowly the starter turns.

I was talking to my mechanic friend from Nashik when I told him about this problem. It wasn’t a big deal for me considering the nightmare I had with the DMF and clutch. I also noticed that replacing the DMF and clutch “might” eliminate this problem. He had a different take on it.
He then explains that DMF has nothing to do with the original elements. My DMF may have been faulty but that was not the cause of the problems I was having, especially the misbehavior when the engine was hot. He suggested looking at the starter motor, including the wiring, battery, connections, and the starter itself.
The battery in my car was a 1.5 year old SF-Sonic DIN60 unit. He was already having problems with acid leaking from the terminal and that made me even more suspicious.
However, when subjected to standard battery tests, it passed with flying colors. As a result, no warranty claims were honored.
How Do I Feed My Sourdough Starter?
Since I was so focused on solving the problem, and the battery had damaged the negative end due to acid leakage, I decided to ditch the damn thing in favor of a brand new Amaron-FLO unit of the same specs.
Did that solve the problem? Not! The initial hot issues continued. I’m a little disappointed at this point. However, every time my Jetta got angry, only persistence got me through. Most importantly, I always learned something from the experience. I knew this was a sign that I needed to dig deep into the root of my style issues and come out victorious no matter what.
I generally did not do well with the SF-Sonic/Ekide batteries. This one damaged the negative end due to acid leakage. Ekide on Kwid burned for 1.5 years:
The most common points of failure here are the terminals themselves. The battery connections and the electric starter’s main feed line and, of course, the ground points on the housing. Any signs of corrosion or loose contacts on them can also cause a problem. I looked through everything and found nothing wrong.

More importantly, since the problem was ONLY on a hot engine, I knew heat build-up was a factor here. This brings me to the last suspect.
The starter is one of the most important electronic components in a car. Although its name and main construction may sound and be simple enough, many electricians still find it difficult to solve the problem of an electric starter, as I have seen from my own experience. On the way I contacted my FNG and asked a local electrician to fix the starter and check the problem. He called again and said the starter motor solenoid had a problem and was the cause of the hot problem. However, I think this explanation is nonsense for the following reasons:
The Bendix method was also in perfect condition during the repair as expected. A bad bend can cause misalignment between the first gear and the flywheel teeth leading to a grinding sound and a lot of consequential damage to both parts. Again, both were found in perfect condition.

This brings me to the last suspect. The engine itself. In theory, the symptoms I had were exactly in line with what a weak beginner would exhibit.
In short, the resistance of any wire or coil is known to increase with temperature. As the resistance increases, the current decreases. This is how resistors work. However, in the case of a car this is not desirable because the reduction in power does not allow the engine to turn as fast as it should.
In a cold engine, since the starter was cold, the car would start slowly and could not be detected. However, as the engine temperature rises and heat remains trapped in the engine compartment, the initial temperature would naturally rise. When I charged the hot starter asking it to run the engine on the battery which also turned out to slow down due to the heat around it, the starter did not turn as it should.
This would cause the DMF to vibrate as it had to pick up the slack between the de-energized starter and the engine wanting to start.

With the theoretical part clear, I then researched and developed what could go wrong with the starter motor itself and the two parts that could indicate mechanical wear. Here is a video of how the DC motor (the main component of the electric starter assembly) works.
Since the carbon brush rotates around the actuator, it can wear out over time. This friction can cause improper contact with the driver, resulting in poor current transfer and poor starter performance.
Luckily, I was able to find a set of carbon brushes to get me started. I removed the starter from the FNG, took it to an electrician who recommended a mechanic I trust and replaced the brush set and polished the arms. Planetary gears etc. are left alone and not lubricated as was done 3-5 months ago during the overhaul.

Carbon brush sets. Old right, new left. The brushes are covered by a plastic housing and are spring loaded to push against the driver’s face and maintain contact. You see them clinging to the old. Zoom in and you’ll see their wear and tear:

The electrician said the solder on the core is weak and installing new brushes may or may not work. Fortunately, it worked:
Reinstalled the launcher, put everything back together. And on the first turn I noticed a big difference. Now there was a yearning in the sound of the electric starter, which had been completely absent before. The starter sounded very enthusiastic.

I have tested starting on a hot engine many times and the result is the same. The car started immediately and the annoying shuddering sound from the DMF is now gone. It’s been almost a year since I did this overhaul and the starter still works fine. It sounds almost like gasoline in the videos below, but over time, as the new carbon brushes are installed, the speed drops to what it should be in an efficient environment. Job well done!
A set of carbon brushes costs around Rs. 800-1200 these days. The task of extracting the initiator was greater than the Tax Administration. 1500. The electrician was a dear soul. I was charged Rs. 100 though he could quote more. All in all, everything is done for less than HRK 100.3000. Quite a steal compared to a new starter that costs 9-10k more.
